BATTwin aims to develop a novel multilevel digital twin platform towards Zero-Defect Manufacturing in battery production, that will reduce defect rates in battery production lines. The solution integrates four pillars, namely:

(i) a multi-sensor data acquisition and management layer, supported by data semantics through a Digital Battery Passport data model,
(ii) process-level digital twins, modelling the critical stages of electrode manufacturing, cell assembly and conditioning through multi-physics, data-driven and hybrid approaches,
(iii) system-level digital twins, based on simulation and analytical modelling,
(iv) user-centric, goal-driven digital twin workflows, increasing the explainability of digital twins and driving the user in system design and control.

The approach is tested in Verkor’s and Sunlight’s facilities, two industrial pilots producing different battery chemistries and geometries, validating the flexibility and scalability of the approach towards Zero Defect European Gigafactories.

The BATTwin project is coordinated by Prof. Marcello Colledani, Department of Mechanical Engineering, Politecnico di Milano, and has received funding from the European Climate, Infrastructure and Environment Executive Agency under grant agreement No. 101137954.

This presentation will explore how Digital Battery Passports are transforming transparency, compliance, and collaboration across the entire battery value chain—from raw-material extraction and cell manufacturing to use, second-life applications, and recycling.

Using practical industry use cases, we will demonstrate how DigiProd Pass helps manufacturers overcome fragmented supplier data, manual compliance reporting, limited product-level traceability, and complex data-sharing requirements. The presentation will introduce our enterprise-ready Digital Battery Passport solution, which connects with existing systems such as ERP, PLM, supply-chain platforms, factory software, and Battery Management Systems to create structured, secure, and audit-ready battery records.

We will also discuss how lifecycle information—including material composition, carbon footprint, provenance, performance, state of health, maintenance, ownership changes, and end-of-life outcomes—can be shared with regulators, manufacturers, recyclers, business partners, and consumers through controlled access.

The transition toward electrified mobility and sustainable energy systems requires advanced strategies for circular battery design, material recovery, and end-of-life management. AIMPLAS, the Technological Institute of Plastics, is a key European actor in this field through its participation in several R&D initiatives focused on the technical, environmental, and regulatory challenges of lithium-ion and next-generation batteries.

In the METALLON project, AIMPLAS has developed integrated methodologies for selective reuse, mechanical pre-treatment, black mass optimisation, and hydrometallurgical and bio-hydrometallurgical recovery of critical raw materials such as Li, Co, Ni, and Mn. These processes achieved extraction yields above 90% at laboratory scale and were validated at pilot scale. In RECRITIC, AIMPLAS has contributed to separation, concentration, and recovery technologies enabling safe battery discharge above 75% in short periods and efficient valorisation of black mass fractions.

The Horizon Europe FREE4LIB project develops 13 recycling technologies, eight reuse pathways, Design for Recycling concepts, and a Battery Passport methodology for data traceability and digital lifecycle management. AIMPLAS is also involved in sodium-ion battery technologies through SODIGREEN, which develops Na-ion batteries using solvent-free manufacturing, recycled cathode materials, sensor-integrated casings, and immersion-based liquid cooling systems for urban mobility applications.

In the RE-CELL project, AIMPLAS and its industrial partners are developing functional structural composites based on recycled carbon fibre with energy storage capacities of up to 70 Wh/kg. These materials reduce weight and environmental impact and support applications in aerospace and lightweight mobility.

The methodologies developed in METALLON, RECRITIC, FREE4LIB, SODIGREEN, and RE-CELL also provide a foundation for future Digital Product Passport-compliant data flows, covering material origin, battery chemistry, recycled content, recovery of critical raw materials, safety status, and environmental performance. Although DPP principles have not yet been implemented in these projects, their integration represents a clear next step to improve transparency, regulatory compliance, reuse, second-life deployment, and closed-loop recycling.

Together, these initiatives position AIMPLAS as a major contributor to Europe’s circular battery ecosystem by combining advanced materials research, innovative recycling technologies, and readiness for digital traceability frameworks.

Catalonia has one of Southern Europe's strongest industrial and innovation ecosystems, yet the deployment of renewable energy has progressed more slowly than anticipated. Accelerating renewable generation is essential to strengthen industrial competitiveness, reduce emissions and improve energy resilience.

 

Battery Energy Storage Systems (BESS) can play a decisive role in unlocking this transition. By increasing grid flexibility and improving the technical and economic viability of renewable energy projects, BESS can help accelerate the deployment of new generation capacity. Their value is particularly significant in industrial environments, where they enable better energy management, facilitate the integration of on-site renewable generation, reduce peak demand and enhance the competitiveness of energy-intensive industries.

 

Beyond deployment, BESS also represent a major industrial opportunity. With a strong manufacturing base, leading research centres and ambitious energy and industrial policies, Catalonia has the assets to become a leading European hub for stationary battery storage.

 

This panel will bring together representatives from the Government of Catalonia, industry, research organisations and financial institutions to explore the key building blocks of a successful BESS ecosystem. The discussion will address how public policy can accelerate project deployment, how innovative financing can unlock investment, and how collaboration across the value chain can strengthen industrial capabilities and bring new technologies to market. Speakers will also share their perspectives on the opportunities and barriers for scaling up BESS in Catalonia, with a particular focus on supporting renewable energy deployment, industrial decarbonisation and long-term competitiveness.

The battery industry faces a central problem today: data about each battery, including raw material origin, quality tests, carbon footprint, and usage history, is scattered across suppliers, manufacturers, customers, regulators, and recyclers, with no one holding the full record needed to issue a compliant Digital Product Passport. This is where IRIs comes in, a platform that aims to deburocratize compliance with the Digital Product Passport by integrating data from each organization's internal systems and by simplifying communication channels with the various stakeholders, making the relational flow between entities more streamlined and direct. IRIs also enables self-assessed LCA evaluations and data sharing with third parties, so that the final content of the passport is not only aligned with the EU's regulatory requirements, but also authentic and verifiable. Central to all of this is data sovereignty: permission control and data management layers ensure that sharing and handling information for the passport is always secure and structured, with each entity deciding what it shares, with whom, and to what depth. The end result is twofold. On one hand, an interoperable information system that supports decision-making across the entire value chain. On the other, a simple reporting system that prevents the same data from being replicated across multiple entities, removing redundant effort from organizations' quality teams and simplifying the path to a fully compliant Digital Product Passport. The solution already has use cases across several sectors and is currently being applied in the battery sector with a multinational, with the goal that by February 2028 the company will be fully aligned with the requirements, so that the Digital Product Passport never becomes a question in the business.

The global battery industry is undergoing rapid expansion, driven by the accelerating demand for electric vehicles, renewable energy storage, and large scale cell production capacity. Studies from institutions such as Fraunhofer ISI, RWTH Aachen, S&P Global, McKinsey, Statista, and the IEA highlight a dramatic increase in planned global cell manufacturing capacities by 2030, reflecting both technological evolution and market diversification. This growth is accompanied by a broad range of cell formats—cylindrical, prismatic, and pouch—and a shift in chemistries. While NMC remains dominant today, LFP is expected to gain substantial market share due to its cost efficiency, improved safety, and longer life cycle. Blade type LFP cells, driven mainly by Chinese manufacturers, further underline this trend. Sodium ion batteries emerge as an additional alternative, particularly relevant for future safety considerations.
As battery technologies evolve, safety challenges grow accordingly. The presentation outlines the sequence of thermal instability mechanisms, beginning with SEI decomposition, progressing through separator failure, and potentially resulting in full thermal runaway. These events release flammable vent gases with defined explosion limits, influenced by cell chemistry, state of charge, trigger mechanisms, and environmental conditions. Understanding these behaviors is essential for designing reliable safety testing methods.
International standards such as IEC 62660 2, UL 2580, SAE J2464, UN 38.3, and EUCAR Hazard Levels provide a structured framework for assessing battery failure risks. EUCAR Hazard Levels, ranging from 0 (no effect) to 7 (explosion), play a central role in defining safety requirements and designing test setups.
A major focus lies on advanced test chambers for abusive testing and certification. The battery abuse chamber (ExtremeEvent) concept integrates explosion resistant construction, including pressure release mechanisms and different options like integrated heating or combined remote heating and cooling systems. Modular and scalable chamber designs enable testing at cell and module levels under mechanical, thermal, or electrical stress conditions.
A practical example involving an overheated large prismatic NMC cell demonstrates how controlled thermal abuse can reveal critical behaviors such as gas venting, pressure rise, and potential progression toward thermal runaway.
Overall, the presentation shows that modern safety testing can significantly mitigate battery risks but cannot fully eliminate failure scenarios due to unknown behaviors, new chemistries, manufacturing tolerances, and real world usage patterns. Comprehensive testing strategies remain essential for supporting the safe and sustainable growth of the global battery industry.

Halide Energy has developed a Copper Flow Battery technology that overcomes the challenges of limited lifespan, irreversible capacity degradation, and unsustainable life cycle which result in high lifetime costs of current batteries. The battery has no capacity degradation with fully modular configurations to meet highly critical energy storage needs.

Our technology is designed for renewable power producers and industrial energy users, providing storage durations of 4 to 12 hours with a 25 year service life, at a lower battery CAPEX than current market alternatives, avoiding costly augmentation and upgrades.

This allows end users to maximise asset revenues while minimising grid market and storage operation costs. Currently we have proven the technology at prototype scale with 3 patents covering the chemistry, rebalancing operation, and low-cost manufacture of the CFB system.

The core product is a battery storage technology that is scalable from 500kW into multi-MW systems, designed for grid and industrial scale applications ranging from 4 to 12 hours of storage depending on user needs.

Currently, Halide Energy is developing the first industrial BtM pilot projects and would be ready for commercial MW systems in 2027.

A live walkthrough of how a commercial and industrial storage business case gets built, run on real consumption data from an anonymized site.

Starting from a load curve and a tariff structure, the session works through the three decisions that determine whether a deployment happens: whether the site works at all, what size the battery should be, and which value streams the business case can legitimately count. Cases that do not clear are shown alongside cases that do.

Particular attention goes to where most models stop. Peak shaving and arbitrage are straightforward to model. Demand response, aFRR and SRAD are not, and that is where a meaningful share of the revenue sits. The session covers how those streams are approached and what it costs a business case to leave them out.

Closing on the operational side: the engine producing the simulation is the same one that dispatches the battery once installed, so the case that justifies the investment and the control layer that delivers it are the same code.

Intended for EPCs, installers and technical teams building storage capability.

Lithium–sulfur (Li–S) batteries represent a promising next generation technology, offering high gravimetric energy density and strong potential for weight critical applications. However, their successful adoption depends on translating cell level performance into efficient system level design and application driven sizing. This work addresses the integration and dimensioning of Li–S technology at the pack level based on realistic mission requirements.
In contrast to conventional lithium-ion systems, Li–S batteries exhibit distinct performance characteristics that strongly influence system design. Their lower volumetric energy density and highly nonlinear efficiency behavior must be explicitly considered during pack integration. As a result, conventional rule of thumb sizing approaches, such as fixed energy to power ratios or predefined oversizing factors, are no longer applicable. Instead, battery sizing is derived directly from the mission specific power demand profile, from which the required energy is determined and translated into a tailored battery configuration. This ensures that the system is optimally dimensioned for the intended operational requirements.
A key element of this work is the implementation of a calibrated Li–S model within the GT-AutoLionSulfur simulation environment, enabling fast and reliable prediction of battery behavior under realistic load conditions. This facilitates rapid evaluation of design variants and supports efficient pack level sizing early in the development process.
Application-oriented case studies, particularly in aviation, demonstrate how mission-driven sizing combined with fast simulation enables improved system performance. The proposed methodology provides a practical pathway for deploying Li–S batteries in real world applications, accelerating early-stage development, and supporting informed engineering decisions.
